Metal sheet bending and forming are manufacturing processes used to shape flat sheets of metal into desired geometries without removing material. These processes are fundamental in industries like automotive, aerospace, construction, and appliances.

1. Sheet Metal Bending

Common Bending Methods:

  • V-Bending: The most common method, using a punch and V-shaped die.
  • U-Bending: Similar to V-bending but creates a U-shaped profile.
  • Air Bending: The punch presses the sheet into the die without touching the bottom, allowing for flexible angle control.
  • Bottoming (Coining): The sheet is fully pressed into the die for high-precision angles.
  • Roll Bending: Passes the sheet through rollers to create curves or cylinders.
  • Wipe Bending: A die wipes against the sheet while a pressure pad holds it, typically used for flanges.

2. Sheet Metal Forming

Forming is a broader category that includes all operations that plastically deform the metal into complex shapes.

Common Forming Processes:

  • Deep Drawing: Pulling the sheet into a die with a punch to make deep, hollow shapes (e.g., cups, cans).
  • Stretch Forming: Stretching and bending the metal over a die simultaneously.
  • Spinning: Rotating a disc or tube of metal and shaping it with a tool.
  • Hydroforming: Using high-pressure fluid to press metal into a die.
  • Stamping (Press Forming): Includes multiple operations like punching, blanking, and embossing to shape parts.

3. Key Factors in Bending/Forming:

  • Material Type: Ductile metals like aluminum, mild steel, and copper are easier to form.
  • Thickness: Thicker sheets require more force and may need different tooling.
  • Bend Radius: Must be appropriate for the material to prevent cracking.
  • Springback: Metal tends to partially return to its original shape after bending, so allowances must be made.
  • Tooling & Machine Capability: Die Die design must match material and part geometry. Key parameters include die clearance, punch and die fillet radius, and surface finish. Technique depends on precision needs.
